Optimize the service life of resistance welding electrode

When welding is done manually, a skilled welder can make many fine adjustments to compensate for any changes to the rod electrode. Kudos to those who immediately recognized this image from Flashdance. And praised the 1980s for encouraging the dual skills of welding and dancing. Let's bring it back.
Or, when using a robot for resistance spot welding, it must remain exactly in place no matter how the position changes. It may sound like a small thing, especially compared to the intelligent path a robot requires, but the consequences of misaligned electrodes can include weak welds, imperfection or improper placement.
The electrodes are heated, pressed and cooled rapidly and forcefully. This is not an easy task, but the electrode must remain in place for its entire life cycle. Resistance welding usually requires two electrodes to transfer heat and compression force to either side of the workpiece. The key is to create a perfect contact patch on both sides. This not only provides optimal pressure, but also creates engineered conduction between the electrode and the welding material.
Over time, some electrode materials slowly decompose, damaging their shape and the contact patch. Due to poor material selection, they can deform, leading to similar misalignment and deflection. Therefore, the material property is the basic consideration when choosing resistance electrode. For example, tungsten and molybdenum exhibit excellent hardness even when heated, and often choose high current and short shot cycles.
In addition, industry best practices require a margin of error. In essence, the electrode is slightly larger than the contact patch and therefore can accommodate any contact misalignment. Waste welds dissipate heat, which also allows the electrodes to operate at lower average temperatures. This can reduce electrode tip adhesion and prolong electrode life.
